i believe you are thinking of the episode in which donovan & tyler are captured & held in some kind of prisoner camp where they meet nathan bates for the first time.
i am not 100% of the reasons but i heard the some of the content may have been considered too violent so it was "forgotten".
That must have been the episode where June Chadwick stripped down to her underwear.
shareThe episode "Breakout" (which was the third one-hour episode to be produced) was not initially aired because by the time the series started in the fall of 1984 the storyline of that episode conflicted with the direction and continuity of the episodes that came afterwards, so it was pulled from the broadcast roster and shelved.
It was only after the series had been cancelled did NBC finally broadcast this episode, almost as an afterthought, to plug a one hour hole in their schedule in the summer of 1985. Viewing the episode it was obvious why they had decided to not air it -- it really would have / did make a mess of the continuity of the show.

Not exactly. The reason it wasn't aired is the network didn't like the 'concentration camp' theme of the episode (especially for 8pm, presumably). Since this episode was to have introduced Kyle to the resistance, a "new" debut for Kyle had to be written, so that is why episode 3 does not fit into continuity with the episode that followed: it wasn't expected to make it to air (episode 4 essentially being a 'replacement' story), but was later trotted-out for summer reruns (by which time the show was on at 9pm, as I recall).
Another hint at it being 'replaced' by episode 4, both episode share the exact same Freedom Network news bulletin at the top of the show.
I believe this episode, "Breakout", is now included on the official DVD Complete Series box set from Warners. So now we can all watch it again.
